Inline Adjustment for Flow Pack Lines

ULMA Packaging has developed Pack Adjuster, a software utility integrated into the UPC 4.0 human–machine interface (HMI), designed to enable inline adjustment of product positioning, printed film alignment, coding and labeling in Flow Pack packaging machines used in food and consumer goods production.

Why inline adjustment matters in Flow Pack lines
In Flow Pack packaging, even small deviations in product position, film registration or marking alignment can lead to rejects, unplanned micro-stoppages and increased material consumption. Traditionally, correcting these deviations requires stopping the machine and performing manual adjustments, which interrupts throughput and increases dependency on highly experienced operators. Pack Adjuster addresses this issue by allowing parameter corrections while the machine remains in operation, reducing process interruptions in high-speed packaging environments.

How Pack Adjuster works within UPC 4.0
Pack Adjuster is embedded in the UPC 4.0 HMI and provides a unified software layer for adjusting key variables that affect package quality. Operators can modify the position of the product inside the pack, fine-tune the alignment of printed film, adjust the position of printed codes when an integrated printer is present, and correct label placement when the line includes a labeling unit. Changes are applied in real time, with immediate visual feedback on the result, enabling controlled, incremental optimization without mechanical intervention.

From a technical standpoint, the utility leverages the machine’s existing motion control and synchronization systems, ensuring that adjustments are executed within defined process tolerances and without affecting sealing integrity or cycle stability.

Application areas and operational impact
Pack Adjuster is intended for Flow Pack lines in sectors with frequent product or format changes, such as bakery, confectionery, fresh food and consumer packaged goods. In these applications, the ability to perform adjustments during operation can reduce reject rates, stabilize output and lower material waste. By minimizing unplanned stops and reducing reliance on specialized operator skills, the utility supports more consistent line performance across shifts and product variants.

Productivity and material efficiency considerations

The technical benefit of Pack Adjuster lies in its contribution to overall equipment effectiveness (OEE). Faster adjustments without line stoppage reduce lost production time, while more precise alignment of product, film and labeling lowers the probability of off-spec packaging. This directly impacts material efficiency by reducing film waste and the need for rework, aligning the solution with sustainability objectives commonly defined in modern packaging operations.

Integration and deployment
Because Pack Adjuster is fully integrated into the UPC 4.0 HMI, it can be implemented both on new Flow Pack machines and on existing installations equipped with the compatible control platform. This software-based approach allows packaging operations to enhance process flexibility and control without mechanical redesign, supporting incremental upgrades in automated packaging systems.

Technical positioning
Rather than introducing new hardware, Pack Adjuster extends the functional scope of the machine control interface. This positions it as a process-optimization tool within digitalized packaging lines, where software-driven adjustments increasingly complement mechanical precision to achieve stable, high-throughput production.
